Why LTL Is Harder on Freight

Less-than-truckload shipments share a trailer with freight from many other companies. Unlike a dedicated full truckload that gets loaded once and unloaded once, LTL freight is handled multiple times: picked up, sorted at an origin terminal, transferred, sorted again, and delivered. Each touch is a chance for a forklift, a stack, or a shift to damage a poorly built load.

Because other people's pallets get stacked on top of yours, your load must carry weight it did not pack for. A carton that would arrive fine as a standalone parcel can be crushed when a heavy pallet is placed on top of an unprepared unit. This is why freight-ready packaging is a different discipline than parcel packaging.

Understanding that handling environment is the key mindset. You are not packing for a gentle door-to-door trip; you are packing for a rough industrial relay.

Building a Stable Pallet

Start with a sound pallet in good condition, with no broken deck boards or protruding nails. Match the pallet size to your load so boxes do not hang over the edges, because overhang is the single most common cause of LTL damage. Anything past the pallet edge is exposed to forks, walls, and neighboring freight.

Distribute weight evenly across the deck and keep the center of gravity low by putting heavier boxes on the bottom. A top-heavy or lopsided pallet tips during forklift moves and shifts in transit. Build up to a stable height rather than a tall, narrow tower that wants to fall over.

The finished unit should feel like one solid block, not a loose collection of boxes that happen to share a pallet.

Stacking Patterns That Hold

How you arrange boxes on the pallet determines whether the stack stays standing. Column stacking, where boxes sit directly on top of each other, gives the best compression strength because the corners align and carry load down through the strongest part of the box. But columns can shear apart if not secured.

Interlocked or brick stacking ties layers together for stability but sacrifices some compression strength because box corners no longer align. Many freight-ready loads use a hybrid: mostly aligned columns for strength with periodic tie layers for stability, then rely on wrap and strapping to lock it all together.

Keep the top surface as flat and even as possible so another pallet can safely be stacked on yours without a wobbling gap. A flat top also signals to terminal workers that your freight is stackable, which affects how it gets handled.

Securing the Load

Stretch wrap is the baseline. Apply enough tension and enough wraps to bind the boxes to each other and to the pallet, anchoring the film to the pallet itself so the whole unit moves as one. Start low, wrap up and back down, and pay special attention to the top edge where loads tend to separate.

For heavier or taller loads, add strapping. Horizontal straps compress the stack and vertical straps or strapping through the pallet tie the load down to the deck. Corner boards under the straps protect box edges from being cut and spread the strap tension across the load rather than crushing a single carton.

The test is simple: if you can push the top of the load and it wobbles independently of the pallet, it is not secure enough. A freight-ready unit should tilt as a single body, not shed layers.

Labeling, Documentation, and Classification

Every handling unit needs a clear, durable label on a visible side, and ideally on two sides, so terminal workers can route it without digging. Include the destination, piece count, and any required tracking or pro number. A pallet that cannot be identified sits in a corner or gets misrouted.

LTL freight is billed by class, which depends on weight, density, stowability, and handling. Getting your density and dimensions right on the bill of lading prevents costly reclassification charges when the carrier reweighs and remeasures. Measure the actual palletized dimensions, including any overhang you failed to eliminate, because the carrier will.

Mark fragile, do-not-stack, or this-way-up loads honestly, but understand that a do-not-stack designation may cost more because it wastes trailer space. Often the better answer is building a load that can be stacked safely.

Reused Boxes and Cost Control

Freight-ready packaging rewards sturdy corrugated, and that is a natural fit for well-graded reused boxes. For the inner cartons and dunnage inside a unit load, reclaimed corrugated of a documented grade performs the job at lower cost, and a Chicagoland shipper can source it and return spent boxes into the same reuse loop.

Match the box strength to its position in the load. Bottom-layer boxes carry the entire stack plus whatever the carrier puts on top, so they warrant stronger board, while upper layers and fill can use lighter or reused stock. This tiering trims spend without weakening the load where it matters.

Recovering pallets, corner boards, and boxes after delivery closes the loop further. What arrives as protective packaging can go back out as inventory rather than landfill, which lowers both cost and footprint over time.
